Comment(by ssb22):

 I bought a new USB key on eBay, and on *that* USB key "fload
 u:\batman.fth" loaded, but it didn't find any EEPROM corruption.

 I then downloaded os542.img and set up an auto-reinstallation disk as per
 http://wiki.laptop.org/go/Autoreinstallation_image, so I have build 542,
 firmware Q2C26 (and yes I did remove all power for 30 seconds etc). After
 installing, I let the laptop charge overnight, but after that I could use
 it on batteries for only 10 minutes.

 Meanwhile, build 542 failed to activate, so maybe it didn't like that USB
 key's partition table. As sfdisk was unsure about the partition table
 geometry (transcript below), I didn't want to risk re-partitioning the key
 (I once bricked a USB key by trying to do that) so I downloaded os605.img
 instead in the hope that this would be able to cope. However I couldn't
 get 605 as far as activation, as whenever I booted with the USB key in, it
 booted off the USB (even when I didn't hold the X key down) and tried to
 run the install program again (or at least backup/restore) and then
 powered down. So I booted without the USB key and then re-inserted the
 key while it was booting, and this time I could get to Sugar. However I'm
 not sure if the battery problem has been solved; I'll try letting it
 charge up again and see what happens then.

 --------

 fdisk and sfdisk transcript for the USB key follows below (both done from
 a Debian Sarge desktop):

 fdisk:

 Disk /dev/sda: 1014 MB, 1014497280 bytes
 33 heads, 63 sectors/track, 953 cylinders
 Units = cylinders of 2079 * 512 = 1064448 bytes

    Device Boot Start End Blocks Id System
 /dev/sda1   *           1         954      990688+   6  FAT16
 Partition 1 has different physical/logical endings:
      phys=(982, 32, 63) logical=(953, 2, 27)

 sfdisk -l /dev/sda:

 Disk /dev/sda: 1015 cylinders, 32 heads, 61 sectors/track
 Warning: The partition table looks like it was made
   for C/H/S=*/33/63 (instead of 1015/32/61).
 For this listing I'll assume that geometry.
 Units = cylinders of 1064448 bytes, blocks of 1024 bytes, counting from 0

    Device Boot Start End #cyls #blocks Id System
 /dev/sda1   *      0+    953-    954-    990688+   6  FAT16
                 end: (c,h,s) expected (953,2,27) found (982,32,63)
 /dev/sda2          0       -       0          0    0  Empty
 /dev/sda3          0       -       0          0    0  Empty
 /dev/sda4          0       -       0          0    0  Empty
